Every membrane roof is one continuous surface except at its seams, and that is exactly where it lets go first. A flat roof is designed to be one continuous, waterproof surface, and for most of its area it is. The field membrane between the seams almost never fails on its own; it weathers slowly and keeps the water out for decades. What fails, and what fails first on nearly every low-slope roof we are called to, is the seam: the line where two sheets of membrane are joined, or where the membrane turns up and terminates at a wall, a curb, or a penetration. Those joints are the one place the surface is not truly continuous, and they carry all the stress of a roof that expands, contracts, and shifts through every Michigan season. Reading the signs early is the difference between a low-end repair and a soaked assembly. 01 / THE WEAK LINKWhy seams go first on any membrane roof

Think about what a seam has to survive. Every day the roof heats up in the sun and cools at night, and the membrane expands and contracts with it. The building itself moves as it settles and as temperatures swing. Rooftop foot traffic flexes the surface, water collects and drains, and snow loads press down and slide off. All of that movement concentrates at the joints, because a continuous sheet of membrane can flex across its whole width, but a seam is a fixed line that has to hold two sheets together while everything around it moves. It is the mechanical weak link by design, and it is where fatigue shows up first.

The second reason is that a seam is only as good as the day it was made. Field membrane is manufactured under controlled conditions; a seam is built on the roof, by hand, in whatever weather the crew had that day. A weld run too cold, an adhesive applied over a dusty surface, a lap that was not rolled tight, all of these produce a seam that looks finished but was compromised from the start. Add years of weather and movement, and the seam built at the edge of its tolerance is the first to open.

THE ONE-LINE VERSION

The flat part of a flat roof rarely fails. The joints do, because that is where movement, water, and install quality all concentrate. Nearly every low-slope leak we trace starts at a seam, a flashing, or a penetration, not out in the open field.

02 / THE THREE SYSTEMSHow each membrane fails at its seams

Every membrane joins its sheets differently, so each one fails differently too. Knowing which system is on your building tells you what to look for and how the repair has to be done.

TPO: weld voids and scorched welds

TPO is a thermoplastic membrane, which means its seams are heat-welded: a hot-air welder melts the two sheets together into what should be a single, monolithic bond stronger than the membrane itself. When it is done right, a TPO seam does not leak. The failures come from the welding itself. A weld run too cool leaves a void, a stretch of seam where the sheets never fully fused and are only lightly stuck together, and that void becomes a hairline channel that widens with every freeze and thaw. A weld run too hot scorches the membrane, weakening it right at the joint so it grows brittle and cracks. Older TPO formulations also aged faster in heat, so a weathered roof can reach a point where the surface no longer takes a clean weld without being cleaned and primed first. EPDM: shrinkage and adhesive seams letting go

EPDM is a rubber membrane, and its classic seams were glued or taped rather than welded. Two things go wrong with age. First, the older glued seams simply let go: the adhesive dries, loses its grip, and the lap opens, often right next to a spot that was patched before. Second, and more insidious, EPDM shrinks over its life. As the sheet contracts it pulls inward, and that tension bridges the membrane tight across inside corners and drags it down off the walls and curbs it was flashed to. You see it as the membrane pulling taut at a parapet, or a base flashing stretched thin and tearing at the corner. Newer EPDM uses seam tape that holds far better than the old adhesives, but shrinkage is a rubber-roof reality any repair has to account for, because sealing the open seam without relieving the pull just reopens it. Modified bitumen: lap fishmouths and open ends

Modified bitumen roofs are built from overlapping plies of asphalt-based sheet, bonded by torch, hot asphalt, self-adhesive, or cold adhesive. Their seams fail when a lap does not fully bond and lifts into what the trade calls a fishmouth: a small open mouth along the edge of the lap where water gets under the ply. Cut ends of the granulated cap sheet are the other weak point, along with the T-joints where three layers meet and a void is easy to leave behind. Because mod-bit is a redundant two-ply system, a single lifted lap does not always leak right away, but water works into it and Michigan freeze-thaw pries it wider each winter until it does. The repair is to cut back to a sound bond, reheat or re-adhere the lap, and seal the edge properly rather than smearing mastic over the open mouth.

03 / THE CLIMATEHow Michigan winters speed seam failure up

Every seam-failure mode above gets worse in a freeze-thaw climate, and Macomb County has a hard one. The mechanism is simple and relentless. During the day, or during a thaw, water finds its way into the tiny gap at a weakening seam. At night, or when the cold returns, that water freezes and expands, and ice takes up more room than water did, so it pries the gap a fraction wider. The next thaw lets more water in; the next freeze widens it again. A seam that would have held for years in a mild climate can open in a season or two of this cycle, and it happens fastest exactly where water already lingers: at drains, at low spots where the roof ponds, and along seams that sit in shade and stay wet.

Winter adds a second load on top of the wedging. Drifted snow piles against parapets and rooftop units and presses down on the base flashings and seams there, right where EPDM shrinkage is already pulling the membrane thin. Ice at a scupper or a frozen drain dams meltwater and holds it against the seams instead of letting it run off. The result is that late winter and early spring, when everything is thawing and moving, is when flat roof seam leaks announce themselves. Freeze-thaw does not create a bad seam. It finds the weak one, and it widens it a little every single night until the water comes through.

04 / THE TELLSWhat a failing seam looks like, inside and out

A failing seam gives itself away in two places: on the roof, if you know what to look for, and inside the building, once the water has traveled. Learning to read both is how you catch a seam while it is still a low-end repair.

From the roof

On a TPO or EPDM roof, walk the seams and look for a lifted or curled edge, where the lap is no longer flat and tight to the sheet below. Look for wrinkling or bridging near walls and curbs, where EPDM shrinkage pulls the membrane taut and lifts it off the corner. Watch for staining or a dirt line that follows a seam, marking where water has tracked along it. On mod-bit, look for small raised fishmouths along the lap edges and any cut end that has opened. On every system, the base flashings where the membrane turns up a wall or wraps a pipe deserve the closest look, because those terminations carry the most movement and fail earliest. Standing water along a seam a day after rain is a warning on its own.

From inside the building

The catch with a flat roof is that the leak you see inside is almost never directly under the seam that failed. Water enters at the open joint, runs along the top of the deck or through the insulation, and drips down at a light fixture, a ceiling seam, or a wall a long way from the breach. So a stain after a thaw, a drip at a fixture, or a soft ceiling tile all tell you water is getting in, but not where. That is why chasing the visible drip almost always leads to the wrong repair; the value of a real inspection is tracing the water back uphill to the seam that is actually failing.

Probe testing: how a pro confirms it

The tool that turns suspicion into certainty is a seam probe, a blunt metal tool the roofer runs along the edge of the seam with steady pressure. Where the seam is fully bonded, the probe glides over it. Where there is a void or a released lap, the probe catches and slips under the edge, revealing the exact length that has failed. It is why a thorough flat roof inspection is done on hands and knees along the seams rather than from a glance across the roof. Where the leak has run a while, an infrared or moisture survey maps how far the wet insulation has spread, which is the difference between a targeted repair and opening the assembly.

05 / THE FIXThe repair path for each membrane

The right repair depends entirely on the membrane, and the one rule they all share is that surface preparation is where amateur seam repairs die. A patch or a reweld only holds if the membrane around the seam is cleaned back to sound material and prepared the way the system requires; skip that, and it reopens at the next hard rain. TPO: reweld the void

A failed TPO seam is cleaned, and if the membrane is weathered it is scrubbed and primed so the hot-air welder can take. The void is then rewelded, and the repaired seam is probe-tested again to confirm the new weld is continuous. Because welding takes a skilled hand and careful temperature control, and because weathered TPO will not weld without proper prep, TPO seam repair is one of the least DIY-friendly fixes on a flat roof.

EPDM: re-tape and relieve the shrinkage

An open EPDM seam is cleaned and re-bonded with modern seam tape, which holds far better than the old adhesive that failed. Where shrinkage has pulled the membrane tight across a corner or down off a wall, the real fix relieves that tension rather than just sealing over it, because sealing a seam that is still under pull only buys a season. That often means a new section of membrane and a rebuilt flashing at the corner or curb, not a bead of caulk.

Mod-bit: cut back and re-adhere

A lifted mod-bit lap is cut back to a fully bonded area, the surface is prepared, and the lap is reheated or re-adhered and its edge sealed correctly. Open cut ends and T-joints get the same treatment. Done right, the repaired lap is bonded, not merely coated, which is the whole point that a mastic smear misses.

THE REPAIR THAT REOPENS

The cheapest response to a seam leak, a crew that trowels mastic over the open joint and charges a service call, is the most expensive thing you can buy. Mastic bridges the gap for a few dry weeks, then cracks with the next freeze while the water keeps entering and the insulation keeps soaking. A repair that does not prep the surface and rebond the seam is a delay you pay for twice.

06 / THE FORKWhen a seam means the roof, not a patch

One failed seam on an otherwise sound, dry membrane is exactly what a repair is for. Reweld it, re-tape it, rebond the lap, and there is no reason to replace a roof with years of service left. The signal that changes the answer is not one bad seam; it is many. When seams are failing in several places at once, when the membrane is chalked and brittle across the whole field, or when a moisture survey shows wet insulation spread over a large area, the roof is telling you it is at the end of its life rather than pointing at a spot to patch. Saturated insulation matters most, because you cannot dry it in place, and rewelding a seam over a soaked assembly just traps the water against the deck.
