Seams: weld voids and scorched welds
A TPO seam is built on the roof by hand, and it fails from how it was welded. A weld run too cool leaves a void, a stretch where the sheets never fully fused and are only lightly stuck together. That void is a hairline channel, and Michigan freeze-thaw widens it a fraction every night until water comes through. A weld run too hot does the opposite: it scorches the membrane, weakening it right at the joint so it grows brittle and cracks. Punctures and tears in the field
TPO is tough, but it is not armor. Dropped tools, dragged equipment, a screw backing out of a rooftop unit, hail, or a branch can open a puncture or a tear in the middle of the field. Foot traffic to service a rooftop HVAC unit is a common culprit, grinding grit into the membrane along a walked path until it thins and splits. A puncture is usually a clean, contained repair: a welded patch over the hole once the area is prepared. The danger is not the size of the hole but how long water has been running through it into the insulation below.
Flashings at curbs, pipes and walls
Where the membrane stops being flat and turns up a wall, wraps a pipe, or climbs a rooftop curb, it has to be flashed, and those terminations carry the most movement on the roof. Corners of curb flashings, the boots around pipes, and the T-joints where a field seam meets a wall flashing are where a large share of TPO leaks actually begin. These are the hardest details to weld cleanly in the first place and the first to open under years of thermal movement, so a thorough repair almost always spends its time here rather than out in the open field.
03 / THE PREPWhy weathered TPO must be cleaned and primed
Here is the part that separates a repair that holds from one that reopens by summer. A brand-new TPO sheet welds to itself easily. A TPO roof that has been up for years does not, because the top surface has weathered: ultraviolet exposure, dirt, and chalking leave a degraded skin that a welder cannot fuse through. Lay a hot patch on that skin and it will tack down enough to look finished, then peel at the edge the first time the roof heats and moves. The membrane underneath is still sound, but the surface has to be brought back to weldable condition first.
That means the repair area is scrubbed and cleaned to strip the dirt and chalk, and on weathered membrane it is chemically prepped or primed so the welder can take. Only then does the patch or reweld go down. Skipping that step is the single most common reason a TPO repair fails, and it is invisible after the fact: the finished patch looks identical whether the surface was prepared or not. This is also why older TPO formulations, which aged faster in heat, can reach a point where even a well-prepped surface no longer welds reliably, and the honest answer shifts from repair toward restoration or replacement.
You cannot see whether a TPO repair was cleaned and primed. A prepped patch and a lazy one look the same on the day the crew leaves. 04 / THE FIXHow a TPO repair is actually done
Whatever the failure, the sequence is the same, and every step exists for a reason. Understanding it is how you judge whether a repair was done right.
- Find the real failure. Water enters at a seam, puncture, or flashing and travels along the deck or through the insulation before it drips inside, so the leak you see below is rarely under the breach. The roofer traces it back uphill on the surface and probes the seams to find the exact length that has let go.
- Map the wet insulation. Where a leak has run a while, an infrared or moisture survey shows how far the water has spread under the membrane, which decides whether this is a targeted patch or a larger opening of the assembly.
- Clean and prep the area. The repair zone is scrubbed free of dirt and chalk and, on weathered membrane, primed so the weld will take. This is the step that makes or breaks the repair.
- Weld in new membrane. A void is rewelded, a puncture gets a hot-air-welded patch of matching TPO lapped well past the damage, and a failed flashing is rebuilt with new membrane welded to sound material at the curb, pipe, or wall.
- Probe-test the result. Once the weld has cooled, the roofer runs a seam probe along every new edge. Where the weld is continuous the probe glides; where there is a void it catches. A repair is not finished until the probe confirms the weld held.

Weld it, probe it, and there is no reason to touch the rest of a roof with years of service left. The signal that changes the answer is not one failure; it is the pattern. When you are welding new seams every season, when the membrane has weathered to the point that fresh welds no longer take reliably, or when a moisture survey shows wet insulation spread across a large area, the roof is telling you it is aging out rather than pointing at a spot to patch.
At that point there are usually two honest paths.
