Break the name into its two useful halves. Thermoplastic means the material softens when it is heated and hardens again when it cools, and it will do that over and over without breaking down chemically. That single property is the entire reason TPO seams can be welded with hot air instead of glued, which we come back to in the next section, because it is the feature that defines the whole system. Polyolefin is the family of plastics the sheet is made from, a blend built on polypropylene and ethylene-propylene rubber. In plain terms, it is a flexible plastic-and-rubber blend engineered to stay pliable, shed water, and stand up to sun.

A TPO sheet is not solid plastic all the way through. It is a three-layer sandwich. The top is the weathering layer, the plastic surface that takes the sun and the weather. The seams are the whole ballgame on any membrane roof, because a flat roof leaks at its joints far more often than through the field of the sheet. This is where TPO earns its reputation, and it is worth understanding even if you never set foot on the roof yourself.

Because TPO is thermoplastic, its edges can be melted and fused. An installer runs a hot-air welder along the overlap where two sheets meet, softens both surfaces to the point of melting, and presses them together so they cool into a single piece of plastic. Done correctly, the weld is not a joint held together by adhesive that can dry out and let go over time. It is a molecular bond, and a properly welded seam is often stronger than the membrane on either side of it. That is a genuine advantage over the older glued-seam approach, where the strength of the roof depended on a bead of adhesive holding two pieces together, and where the adhesive was usually the first thing to fail. The catch is that the weld is only as good as the person and the machine making it. A weld run too cold does not fully fuse and can peel apart later. A weld run too hot scorches the membrane and weakens it. Dirt, moisture, or a weathered surface between the sheets can leave a void that becomes a leak. TPO thickness is measured in mils, where one mil is one thousandth of an inch. The common thicknesses are 45, 60, and 80 mil, and thicker sheets carry more of the weathering layer above the scrim, which is the plastic that slowly erodes under sun and weather. No roofing membrane is perfect, and a guide that only lists strengths is a sales brochure. Here are the honest weaknesses, presented as general industry knowledge rather than a knock on any one product.
